Ill do the zip tie thing if my other attempt is an epic failure.

What about simply cutting the lower grill to size and gorilla gluing or epoxying it into place?

I don't imagine it would ever need to come off

I wouldnt make it permanent... but thats me

Are you talking about cutting it to the curve and fitting it in? or just cutting a nice rectangle and glueing it to the back side of the opening?

Cut it to the curve and fit it in. Perhaps just use zip ties and foam tape to secure it.

that would be tough to cut the entire curve and fit it in. I mean its def possible... but alot of work. Plus you would only get one shot... at least my plan has 4 possible atempts with each extra grill you have.

just becareful on glue... im sure i dont have to say it but... too much and you have globs and runs everywhere

Well if I used the upper grill as a "stencil" I think it'ld be pretty close...

I guess the issue I see is the curve of the uppergrill and lowergrill.

what i meant by curve was the actual shape of the opening. You could do the stencil thing but you would have to make it purposely too big then shave it back. If you cut it too small the first time, it wont fit, then you gotta get another grill.

Thats what i meant by alot of work...
cutting the stencil (slightly too big)
Then shaving back every little hexagon
thats the only way it would fit perfectly.

You could do it all with a dremel kit. they come with a cutting head and several sanding heads. Actually all of our methods need a dremel haha.

Yeah I have a Dremel and a bunch of crap that came with it. I just don't know if I'm too lazy or not.

if my first attempt goes well then I think I could get 3 more badgeless uppers out of the 1 lower.
No matter who does it, its all hand-worked and time consuming so the more the marrier. The only difference is the methods of the maddness.

alright ladies and gentlemen,
I just went out to start my project and realized three things:

1. The upper and lower grills have different size hexagons. The lower has approx 1.3in hex's and the upper has a little more then 1.1in. (I measured with engineering calipers). What this means is that one will not piece into the other. If you want to use the piece-in method then you have to use an upper for an upper.

However you can still do the entire grill replacement method that yellowxhoodie and Dakine are talking about, without effect.

2. The black grill section is actually behind the chrome section anyway... I had originally thought that they lined up on the oem upper. This makes Dakine's method even more logical because it will line up the same as the oem does.

3. The piece-in method is still possible, but there is only enough for two clean sweeps. In other words... if you want to cut just one large piece from the extra grill, there is only enough for two tries. This is because the grill tapers off towards the ends... and the rows of hex's are not tall enough on the ends to fit in the middle where the badge is.
