I wouldn't be able to mass produce these, at least not with the method I'm using. It requires a stock grill for proper mounting and the EZ eyelids. Bonding them together and filling the front is very labor intensive and materials aren't cheap.
EZ, what is the process you used for the eyelids? Did you scan the headlights in with a 3D scanner? If you're working on a FFF for the Sonars then I'm sure you'll have one out eventually for the stock lights. Milfhunter, you could pick up a set of sonars once EZ has his FFF out, they lights run about $100 and the projector low beam can be outfitted with HID's, high is a reflector-type halogen.

Well, if you need the exterior, I could mail mine out once it's completed. Would you be able to duplicate the back side as well with the mounting brackets? The full stock grill is still intact, not quite sure how that would work. Mine is less of a true FFF that lays over the stock grill and more of a custom full grill with integrated eyelids. I'm guessing you start with a sheet of material and vacuum mold it to shape with a top and bottom die, or are you using injection?
I also still don't have a good solution for increased material thickness where the grill bonds with the eyelids. I'm thinking at this point of laying another layer of mat over the middle and pulling the whole thing out, or making a half- strip where the upper portion will stick out, then router in a lower layer that will end up looking recessed, though that will be more work. It's finally warming up so I'll be doing more work tonight. I'll be trying files as well instead of just dremel and sanding block to shape some areas better, hopefully they don't clog too much.

Back on track this weekend, I put this on hold last week to finish up my other project:
Grill should be ready for paint this weekend, but still don't know when I can spray. I may try to do it in the workshed with an electric radiator if it's not too cold. Wish I had a heated paint booth but I'll make due I guess. next pics should be of it painted and installed.

Compressor I was going to use needs 220 VAC
This is still waiting to get painted at my parent's garage / cycle shop. My ride is down right now so I haven't been real motivated to finish this until it's back running. I'm currently in arbitration over a warranty claim for engine damage. I feel the dealer shafted me in the diagnosis so now I'm having to go through the slow process with Toyota corporate.
TRD Intake warranty issue, please help
